Small Costs Are Not Small in Small-Lot Production

    In small-lot production, the quantity becomes smaller, but many preparation processes remain almost the same.

    That is why small costs become much more visible in small-lot manufacturing.

     

    For example, one DHL shipment can easily cost more than USD 100.

    Even if the shipping cost is paid separately, repeated shipments for small confirmations, trim checks, or approval samples still increase the overall handling cost around the project.

    And shipping is only one part of the overall cost structure.

    In garment production, many operations do not decrease proportionally with order quantity.

    Pattern preparation, marker making, line setup, packing arrangement, supplier communication, inspection handling, and production coordination are still required whether the order is 300 pieces or 10,000 pieces.

     

    The same applies to samples.

    A small order with three colors may still require approval samples for each color before shipment.

    For a 300-piece order, just three sample garments already represent around 1% of the total production quantity.

    This does not mean the calculation is simply proportional. The production logic itself is different.

     

    Because of this, small-lot production requires strong cost awareness in many daily decisions.

    Small reworks, extra handling, additional confirmations, and small material losses are not easily absorbed into the quantity.

    In large production, small inefficiencies often disappear inside the volume.

    In small-lot production, they remain visible.

    That is why small-lot manufacturing requires careful coordination not only in sewing, but also in preparation, communication, and operational control around the production itself.

     

    Small-lot production is often discussed as flexibility.

    But behind that flexibility, there is also a different kind of management structure.

    And in many cases, small costs are not small.
